This paper describes on the configuration of large capacity ultrasonic complex vibration welding systems with a welding tip vibrating in normal plane to the axial direction of the system for welding of large specimens such as automobile bodies. The configuration of a 27 kHz and a 40 kHz complex vibration source with a complex transverse vibration rod with a welding tip part and a longitudinal and transverse vibration disk with six and four bolt-clamped Langevin type PZT longitudinal transducers was developed and the welding characteristics of aluminium and aluminium alloy plates (JISA5052P) of the vibration systems were studied. Outer diameters of the 40 kHz complex vibration sources are 191 to 195 mm which are about half of the diameter 395 mm of the 27 kHz vibration source. Stepped complex transverse-vibration rods with a welding tip is installed in the center of the disk and is driven in circular vibration locus at the free edge of the rod (welding tip) using three and two 500 W power amplifier systems. Aluminum alloy plates of 1.0 mm thickness were welded with weld strength and welded area almost equal to the material strength using welding tip vibration amplitudes that decreases to one-third to one-fifth that of a conventional system.
