A computer-aided simulation is used to study the solidification of a die cast aluminium small engine cylinder/crankcase casting which includes cooling fins. The method is described for using nodal analysis with a finite-element computer program to analyze this complex, 3-dimensional part. The solidification sequence of the casting, the total time to solidify and the die temperature response were studied in detail. The results, in turn, were verified with experimental data from the die casting shop. Prediction of the location of shrink porosity from an understanding of the solidification sequence is demonstrated. In addition, the use of calculated die temperatures to examine the problems of heat checking is discussed. Solification rates deduced from the times to solidify indicate that mechanical properties can be improved through microstructural refinement. (DePo)
