The storage of tools and production of automotive, vintage model, replacement panels are very costly. Incremental forming technology is ideally suited to reduce these burdens. Honda Motor Co.Ltd and Amino Corp. jointly began work to utilize dieless forming as a production method for automotive replacement panels. The dieless NC forming process was developed as a flexible, alternative manufacturing method to effectively prototype panels and produce parts in small lot. It is a numerically controlled incremental forming process that can form various materials into complex shapes. The tool is actuated vertically. The workholder is counterbalanced to the vertical movement of the tool and is actuated in the X and Y direction. The fixed spherically tipped forming tool follows a two-dimensional contour of the panel, incrementally forming the sheet from the math data. The tool descends a function of the Z pitch and follows the next contour and so on, forming the part from top to bottom. It is extremely cost effective as tooling is simple and lead times are greatly reduced. This paper will introduce the basic theory and process of dieless NC forming and look at it's application to the production of replacement panels for the automotive service industry. The hood assembly for the sixties era Honda, S800, was chosen to prototype. Honda Motor Co.Ltd. would like to supply old model car owners with replacement parts. No CAD data or useable drawings exist for the hood outer and inner panels. An existing hood was laser scanned to create surface data to drive the dieless process and create tooling. Point cloud data was taken with Vectron scanner. From the data tools were constructed from composite materials and forming was performed.
